Blocked melting systems rarely result from pellet shape alone. Hot Melt Pellets may stop feeding or flowing correctly because of storage heat, contamination, incomplete melting, incompatible grade mixing, thermal degradation, or unsuitable equipment settings. Finding the exact location of the blockage is essential because material bridging in a hopper requires a different solution from char accumulation inside a nozzle.

Identify Where the Restriction Begins

Pellets can bridge above the hopper outlet, clump inside the storage bag, melt unevenly in the tank, collect on filters, or form residue in heated hoses and applicators.

Start by checking material flow from the package to the nozzle. Record tank level, temperatures, pump pressure, alarm history, and the appearance of residue. This prevents operators from treating every restriction by increasing temperature or pressure, which may accelerate degradation.

Storage Heat Can Cause Pellet Clumping

Pellets should remain dry, clean, and free flowing. Excessive warehouse or transportation temperature can soften their surfaces, causing them to stick together under the pressure of stacked bags or cartons.

Clumped material may feed inconsistently or create bridges inside automatic loading systems. Adhesive should be stored away from direct sunlight, hot walls, roofs, heating equipment, and moisture. Pallet stacking must follow the packaging recommendation.

Material that has fused into large masses should not be broken apart near an open hopper, since packaging fragments and other contaminants may enter the melting system.

Incomplete Melting Restricts Flow

Loading pellets faster than the melter can process them may create a solid core surrounded by molten adhesive. The tank appears full, but the pump receives material with unstable viscosity or insufficient flow.

The required melt rate depends on hourly consumption, tank capacity, heater output, pellet size, and operating temperature. Before increasing line speed, confirm that the melter can supply the peak demand without leaving partially melted material.

Refilling should follow a controlled schedule. Repeatedly adding large amounts of cold pellets can reduce tank temperature and temporarily disturb application consistency.

Prolonged Heating Produces Char and Gel

Adhesive exposed to excessive temperature or oxygen for long periods can darken, oxidize, and form degraded residue. Char may detach from tank walls and travel toward filters or nozzles, where it restricts the narrow flow path.

Long idle periods at full operating temperature increase this risk. Temperature setback, correct tank levels, covered melters, and planned cleaning can limit degradation. Raising the temperature to force contaminated material through the system may provide brief relief but usually worsens the underlying condition.

Grade Mixing Creates Unpredictable Behaviour

Two products with similar color and pellet shape may contain different polymers, waxes, resins, or additives. When mixed, they may separate, gel, change viscosity, or melt at different rates.

Dedicated equipment is preferable when incompatible grades are used frequently. Otherwise, the changeover process should specify draining, flushing, cleaning, and verification before the new product enters production. All bags must remain clearly labelled to prevent accidental loading.

Prevent Repeat Blockages

When discussing recurring failures with an industrial glue supplier, provide adhesive batch information, photos of residue, equipment model, hourly consumption, operating temperature, shutdown routine, and cleaning history. Residue samples can also help distinguish contamination from thermal degradation.

Reliable pellet processing depends on clean storage, sufficient melting capacity, stable temperature, compatible materials, and preventive maintenance. Correcting these factors removes the cause of blockage instead of repeatedly clearing the same restriction after production has already stopped.
